My mannequin Nikki's head is vinyl and I was able to bond fiberglass and bondo to her via rough sanding and drilling holes for a mechanical bond. I also used wire armatures for her elf ears.

After some discussion we decided to go with just a simple torso without joints as my BJD design isn't complete yet and would involve a significant amount of 3d printing.
This is using the 4'-5" Makehuman model with 1" and 1/2" styrofoam thicknesses. The 1/2" thick is used where the vertical curvature is the greatest, like at the breasts and crotch area.
The shoulders are layered the other direction to get a nice curve at the top of the shoulders. The section profiles for each slice were saved as PDF files for printing on 8-1/2x14 legal size paper to use as templates to cut the foam pieces.
Below is a typical template. The black line is the bottom edge of the slice and the red line the top edge. Basically it's the top view of the slice as though the styofoam is transparent. One issue to look at is that there are several different ways to cut the styrofoam slices.
The quick way is to cut them all out with a scroll saw or band saw just using a square cut and then cut off or fill in the stair steps after the model is assembled. Another way would be to pre-shape each slice with a utility knife, coping saw or hot wire cutter using a varying angle to match both top and bottom edges as you go, which may be more time consuming at the beginning but but less work/material to do the final finishing. Many things to look at.
