This is more of a materials questtion than anything else .
I've pretty much worked out my skeleton but i can't build it untill I find a model .
the questions are a such ; which is the best mold material for a 1 off mold ?
Is the isomeric gel a good skin and tissue layer or would ruberskin be better ?
What type of foam makes the best filler and can it be cast without heated curing ?
I've looked at a number of material suppliers but this is something I've never messed with .
If i wanted to build a vette or a speed boat , that would be something i know .
Any suggestions ?

I think this topic should probably go under inventors corner, but to try and answer your questions:

Molding:
Most pro doll makers use fiberglass molds to cast silicone dolls. But for a one-off mold you could just make a brush-on mold of silicone or you could use a brush-on plastic mold material like Shell Shock from Smooth-On.

The advantage of using silicone is that it is flexible and can be removed easily from the model. However you will also need to make a mother mold to keep it rigid during the casting process. Depending on the configuration of the model, the mother mold will probably need to be made in several pieces in order to be able to remove it from the model. One disadvantage of using a silicone mold is that you will need to use a mold release to keep the casting from sticking to the mold. The other is cost. It's about 90 bucks a gallon.

If you used the brush on plastic material, I would think the process would be similar to making the mother mold. Since the mannequin is hard and the mold is hard, you would have to carefully consider the undercuts and design it such that it can be removed from the model. I would then think that you would assemble the sections after removal to form a basic 2 piece mold. You would also need to thoroughly apply a release agent to the mannequin before applying the plastic. The plastic material is about half the cost of the silicone, so that may be a good way to go since you may make many mistakes along the way.

Skin:
I'm not sure about the materials you mentioned, by rubberskin do you mean silicone?
I would probably go with a platinum silicone skin either Ecoflex 0030 or 0010.

You could also use a thin skin of Dragon Skin (painted on the mold before closing) and then fill with the Ecoflex. The Dragon Skin having a higher tear strength.

Foam:
Smooth-On carries several different types of rigid and flexible foams in several different densities. As far as I know they do not require heat curing. From what I've seen in my research, the foam core is usually made separately and inserted as part of the skeleton system before the silicone is poured into the mold.

The videos cover everything from preparing the model to molding to casting and even some on making the skeleton. Does anybody know TPR thermo plastic rubber ?

I have not done any research on the TPR material so I really couldn't answer any questions about it.
I have a perfect ass toy (Topco) and I really like the way the material feels, but I'm not sure how well it would work to make a whole doll out of the material, as it actually may be too soft. The larger toys like the mega fuck slut (Pipedream) use a foam core to make it lighter and give it some structure.

Since it needs to be melted I'm not sure how easy or safe it would be to work with the TPR as opposed to silicone. I'm thinking the fumes from the heated material would be pretty dangerous. You may not even be able to get the materials easily (may be industrial use only), not sure. Judging by the cost of some of these larger toys, I'm not sure that it would be all that much cheaper either.

thanks i have found some info about TPR you are right it's a thermo plastic and it needs to be melted, all the process is not easy,
molding equipment are used for making a mega masturbator (pipedream) and a perfect ass (topco)
the cost of a perfect ass or a mega masturbator when printed is low... but the maker have to amortize the cost of equipments
so the reason of high cost

Silicon rubber is still the easy material ( apart the platinum catalyzer)

Concerning the foam core inside the mega masturbator i don't know what kind of material it is

i was bothered at the data of silicon and tpe/tpr material.i first get the mentioned info from titman,but here i got a complet explaination from you.you are a selfless guider!

i look into the smooth-on site and find some data given as "elongation of break" at 800%.in my experience that some big toy like "perfect ass"has great flexibility can last long time using,but the full-size doll seems easy tearing,not like the manufactor says so strong and durable their material would be.
the difference now i'm clear is that platinum silicon can work under room temporiture,and the tpr/tpe need to melt under hotter degree,the smell may be dangerous.and there will be large mold can be heated.but the silicon seems need vacuum or mixer to avoid the bubble.
