Latex after it dries. Will not stick to itself now, so now we work on fixing the foam core around the knee area.
Lila Knee Repair (72).JPG

Okay, some foam is missing from the core around the knee area due to wrenching off the knee bolt and nut, replacing the knee joint, replacing bolt and nut, etc. Cut small chunks of PU foam to use as filler material where foam is missing. Test fit chunks and note where filler is needed. Remove foam chunks and set aside.

Before beginning foam repair, get a small dish/cup/plate/piece of cardboard and place a small dollop/glob of liquid latex on it. This will be for dipping the foam chunks before inserting into knee joint area.

Open up foam area around knee joint and apply second layer of latex. Take foam chuck/filler material and lightly dip pieces into liquid latex. Gently roll pieces between your fingers and squeeze off excess latex. Insert foam filler pieces into area in foam core around the knee joint as needed. Close foam core around knee joint and gently wiggle the two halves against each other to work the latex and foam chunks/filler into each other.

Use some strips of cling wrap to pull silicone layer closed and then wrap entire knee firmly with an ACE/elastic bandage wrap. Let dry/cure over night.

Next day, remove elastic bandage wrap and cling wrap. Pull silicone apart and check inner foam core rebuild. Looks damn nice!

NOTE : The cling wrap left below the knee joint is to keep tension on the foam core before proceeding with the next repair stage.

Last stage of foam repair and glue up. Two steps here ... first coat the foam core with second layer of liquid latex. BEFORE allowing the two latex coated halves to touch, run a line of super glue/CA along the bone/pipe to glue the foam back to the bone/pipe. Quickly close two foam halves together and gently wiggle 'em to spread the latex into the foam. Also this wiggling will spread the super glue around the bone/pipe a bit before it bonds. Make sure the "calf" is situated/oriented correctly before the super glue/CA sets.

Using strips of cling wrap, pull the silicone skin layer together and then wrap entire leg from above the knee to below the ankle. Let dry/cure over night.

Well, we have just a bit more foam repair to do.
Lila Knee Repair (79).JPG

And a little bit hidden under the skin here too.
NOTE : The silicone skin layer has separated from the foam core in places around the knee joint where heavy wrenching was involved. This will need to be fixed later. Right now we're concentrating on the foam layer.

Thoroughly clean off latex from silicone layer using cotton swab/bud dipped in isopropyl alcohol. It helps to rotate the cotton swab while in the groove/opening/slit, this removes the latex and "throws" it up onto the upper layer surface.

It will take quite a few clean swabs and some dedication to clean all the latex bits from the silicone. Keep at it ...

Yeah ... this is a rather messy looking area ... but it cleans up quite easily.

... and this one ... clean it with acetone too.
Lila Knee Repair (87).JPG
Lila Knee Repair (87).JPG (541.13 KiB) Viewed 1119 times
While waiting for the acetone to completely evaporate, cut some strips of cling wrap about 3"-5" wide and about 12" long. Carefully lay out the strips for easy access ... you're gonna need 'em to pull the silicone layer shut after applying SilPoxy/adhesive.

Supplies : Cotton swabs/buds, SilPoxy, small disposable tray and small stiff bristled fan brush.
Lila Knee Repair (90).JPG

Grab a small dollop/dab of SilPoxy with the brush and apply thin coat of SilPoxy to both sides of the cut/opening. Work in small sections at a time ... maybe 6" max. Gently press silicone layer together and align as best as possible. Clean excess SilPoxy with cotton swab/bud, rotating away from wiped area to eliminate smearing of excess SilPoxy. Use as many fresh, clean swabs as needed, as you will only get about 1"-2" of clean up use before needing another clean swab. Take a strip of cling wrap and use to pull silicone layer together. Work slowly and carefully to avoid mistakes, messes and misalignment.

NOTE : We are only going to glue the silicone layer up to slightly below the knee area. We need to do some different repair steps before sealing up the silicone layer for good.

Wrap ACE/elastic bandage around glued area of leg to pull it all together. Let cure over night (and then some) - at least 12 hours, 24 hours would be better.

Now to finish up the knee area. Using a strip of cling wrap, wrap the area where it has already been glued together. This will eliminate any possibility of pulling the freshly repaired area apart.

Using the stiff bristled brush apply a generous amount of SilPoxy to the loose skin layer and foam core. Also a thin layer in the little rip in the silicone layer (near the index finger).

Easily one of the most detailed and sophisticated repairs I have ever seen.
A treasure of knowledge for generations to come.
Thanks a bunch to you and Lila for taking the time and effort to make this detailed report of her nice recovery.

Wishing you and the clan all the best ... and my sweeties cheer Lila  and give her a big hug and a definitive

On a side note: While being a show stopper for your repair, that new knee joint looks exactly like a construct I talked to Sandro about on how it should be done years ago - great to see DS still improving what was already very good to begin with, so a  for them as well( even though that didn't help you at all).

Wow! Just wow! Fantastic Von! I hope Lila gave you a big hug after all that!

Cheers, Hollows.

BTW, Ashaki fainted half way through that tutorial! So I had to just show her the end results afterwards!

Wow, this is amazing work! 8O
Kind of a slap in the face to find out the replacement parts are incompatible after all that cutting! 8O
I would have had such a sinking feeling at that point.
You recovered beautifully. Great tips and tutorial.
The seam looks fantastic. :D

Phenomenal, Von. A reference document for any other member to perform a repair by.
If I had to do anything similar this would certainly be absorbed before starting.
Poor Lila, I bet she had lots of fuss after, I expect so. I'll wager Nina and you were there for her.

Hooray Lila's back 100% and you're even better at doing repairs.

Cheers Von :glou: and our best wishes to you and 'The Clan'.

Great work Von and brave Lila being that patient.

That tutorial should get a "sticky" in the repairs section of the forum :!:

L&L send *hugs* and *kisses* to her sister Lila and are happy all went well with the surgery

Both very interesting and also very disturbing. I don't know how you remained so calm and took all those pictures. I would be way to nervous and be afraid of loosing my focus. Must be an age thing?

Oh my poor Lila. Did you inject her with Anesthesia before the surgery and put her to sleep? That really is a horrifying surgery indeed. I hope you don't show Lila that or she'll definitely cringed on how things done to her.
Hope none of my girls ever experience the same fate Lila did and I hope none of yours ever again had that same surgery... Here have some chocolate milk Lila. Cheers!

Left knee of my ds145 seems a bit more loose than right knee (soft joints) and has some slack causing slight sideways movement whereas right knee feels completely tight. As if the nut has loosened up and bolt holes are too big? Well, at least I have good repair instructions if I need to cut her knee open in the future!

A fantastic surgery indeed. Hey Von, if you ever do her finger... (Bud and I really would appreciate because I believe all of us have broken finger wires) please show us your process haha.

I show this to Sayumi and she didn't want to know what happen next. She can't stand seeing it. Momomi on the other hand....
